Their gravimetric power density is crucial for aviation applications: The better the electromagnetic utilization, the smaller, lighter, and more resource-efficient the machine can be. Today\u2019s stator windings made of round or profiled wire achieve slot fill factors of 60\u201370% and power densities of 3.5\u20135 kW\/kg. The focus is on: <\/p>\n\t\t\t\t<div class=\"elementor-element elementor-element-ceb26c9 elementor-widget elementor-widget-text-editor\" data-id=\"ceb26c9\" data-element_type=\"widget\" data-e-type=\"widget\" data-widget_type=\"text-editor.default\">\n\t\t\t\t\t\t\t\t\t<ul><li>Increased power density through a significantly higher slot fill factor<\/li><li>Greater resource efficiency through reduced material consumption and the use of sustainably recycled conductor materials (Al \/ Cu)<\/li><li>Direct conductor cooling to further increase the machine&#8217;s efficiency<\/li><li>Validation of power density and service life using motorettes and a laboratory prototype.<\/li><\/ul>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t\t\n<hr class=\"e-24a87e1-792dac6 e-divider-base\" data-interaction-id=\"24a87e1\"  data-e-type=\"widget\" data-id=\"24a87e1\" \/>\n\t\t\t\t\t<h3 data-interaction-id=\"33955d9\" class=\"e-33955d9-8d7192c e-heading-base\" data-e-type=\"widget\" data-id=\"33955d9\">Contents of the Collaborative Project<\/h3>\n\t\t\t\t\t<p class=\"e-paragraph-base\" data-interaction-id=\"0be6512\" data-e-type=\"widget\" data-id=\"0be6512\">As part of this collaboration, the material selection, forming process, coil insulation, cooling, and the electric motor are being developed jointly and tested on motorettes and a laboratory prototype. The process chain ranges from CNC bending of the coil blanks through multi-stage forming and coating to the assembly of an eAircraft demonstrator. <\/p>\n\t\t\t\t\t<h2 data-interaction-id=\"85eb227\" class=\"e-85eb227-d8cadf7 e-heading-base\" data-e-type=\"widget\" data-id=\"85eb227\">Breuckmann Subproject<\/h2>\n\t\t\t\t\t<p class=\"e-paragraph-base\" data-interaction-id=\"6593101\" data-e-type=\"widget\" data-id=\"6593101\">Breuckmann is responsible for the research and development of the entire metal-forming manufacturing process for the V-shaped individual coils\u2014from material selection through to the&nbsp;<strong>Production tooling<\/strong> and the associated&nbsp;<strong>From design, calculation, and engineering software<\/strong> all the way to the fully insulated coil. The goal is an efficient, robust, and reproducible process that can be scaled up to high production volumes under mass-production conditions. Specifically, the subproject includes:  <\/p>\n\t\t\t\t<div class=\"elementor-element elementor-element-d54c756 elementor-widget elementor-widget-text-editor\" data-id=\"d54c756\" data-element_type=\"widget\" data-e-type=\"widget\" data-widget_type=\"text-editor.default\">\n\t\t\t\t\t\t\t\t\t<ul><li data-ogsc=\"rgb(0, 0, 0)\"><b data-ogsc=\"\" data-olk-copy-source=\"MessageBody\">Requirements and Material Selection:<\/b> Defining the electrical, mechanical, and geometric requirements for conductor materials and selecting suitable aluminum and copper alloys\u2014both conventionally produced and sustainably recycled.<\/li><li data-ogsc=\"rgb(0, 0, 0)\"><b data-ogsc=\"\">CNC bending of coil blanks:<\/b> Development of the bending process with regard to cycle time, scrap rate, quality of the bent corners, minimization of burr formation, and unit costs.<\/li><li data-ogsc=\"rgb(0, 0, 0)\"><b data-ogsc=\"\">Mass-Production Tooling &#038; Forming Technology:<\/b> Development of tooling technology for forming V-coils in high volumes\u2014reproducible, robust, with minimal cycle time and low tooling costs, ideally as a (quasi-)continuous process.<\/li><li data-ogsc=\"rgb(0, 0, 0)\"><div class=\"x_elementToProof\" role=\"presentation\" data-ogsc=\"\"><b data-ogsc=\"\">Software for design, calculation, and engineering:<\/b> Development of simulation models of the forming process in collaboration with BTU Cottbus to enable simulation-based design, calculation, and engineering of forming tools in the future;
